Copper foil is laminated onto a thermally conductive dielectric layer, which is then bonded to the aluminum base. The copper layer undergoes photolithography and etching to define the circuit pattern. Drilling is performed to create mounting holes and vias, though plated-through holes are less common in single-layer aluminum PCBs. The exposed copper is coated with a solder mask to prevent oxidation, and surface finishes such as HASL (Hot Air Solder Leveling) or ENIG (Electroless Nickel Immersion Gold) are applied to improve solderability. Finally, the board is tested for electrical performance, thermal conductivity, and mechanical stability before delivery.

Care must be taken during assembly to prevent scratching or bending, which can compromise the dielectric layer or copper traces. Soldering should be performed using appropriate temperature profiles to protect the dielectric material from thermal stress. Anti-static handling precautions should also be followed to safeguard sensitive components from electrostatic discharge. With correct handling and assembly procedures, aluminum PCBs can provide long-term reliability even in harsh operating environments.
